send_file results in 0 byte download after upgrading to Ruby 1.9.2-p136

Using send_file the file sent is blank. I have verified that the file does exist, is readable, and does contain content. This exact code was working a few days ago and the only thing that I have changed is the Ruby version.

Any idea what's gone on? I don't want more downtime as I literally downgrade my Ruby install and reinstall Passenger...

Working:

Ruby 1.9.2-p0
Rails 3.0.3
Passenger 3.0.2

Broken:

Ruby 1.9.2-p136
Rails 3.0.3
Passenger 3.0.2
